It varies a lot between each one! A lot of the time, I draw whatever looks cool to me or would fit the character's personality at the time.
In particular, Pistil's design was based on a dream. The core of DRBL and some of Kai's design traits (clawed feet, silver hair) come from dreams too.
I do struggle when it comes to designing humans, though, because their form is so familiar to us. Everything looks boring designing them. I find it easier to design non-humans like Alura, Thorns, and Hiro.
Some characters belong to me while having been designed by others -- Obscuro and Deceptive, to name a few. Xachron is actually based on a redesign of an old version of him created by a friend. The hair sticks out more and he has a sharp chin.

...Okay, actual answer: Kai showing his more vulnerable emotions -- sadness, affection -- are part of his growth as a character. Kai puts up emotional walls around himself to not show his "human weakness", so he must learn he is allowed to feel vulnerable and to let his guard down when it's not needed.
